Coating Around a Production Schedule

In most Toledo facilities, the question is not what the floor costs. It is what the shutdown costs. Sequencing the work correctly is usually worth more than any line item in the quote.

Phasing by zone

Almost no commercial floor has to be done in one continuous pour. Buildings are sectioned into zones, and each zone is cleared, prepped, coated and returned to service before the next opens.

The practical limit is where a phase joint can be hidden. Column lines, control joints and doorway thresholds are natural break points; the middle of an open aisle is not.

Phasing adds mobilizations and therefore cost. That trade-off is worth quantifying against the value of continuous operation.

Choosing systems for speed

Standard epoxy is the slowest to return to service, generally needing a day for foot traffic and two to three for vehicles.

Polyaspartic systems cure in hours and can move a zone from bare slab back to full traffic overnight. They cost more per square foot and require experienced applicators because working time is short.

Urethane cement also cures quickly, which is one reason it dominates in food production where a line cannot sit idle.

Shutdown windows and holidays

Plant shutdown weeks, holiday closures and planned maintenance windows are the most efficient time to do large floors, because the whole area is available at once.

These windows book up well ahead. Scheduling a summer or year-end shutdown project several months in advance is normal rather than cautious.

Where a shutdown is short, the sequence is planned backward from the restart time and the system is selected to fit it.

Working in an occupied building

Prep noise is usually the harder constraint, not dust. Shot blasting and grinding are loud, and adjacent offices or tenants often drive night work.

Dust is controlled with HEPA vacuum collection and containment. Odor is controlled by selecting low-odor systems and setting up negative air so vapors exhaust outside rather than into the building.

Access, dock use, elevator scheduling and after-hours security all get worked out before the crew arrives rather than on the first morning.

Working out what downtime actually costs

The scheduling decision only becomes clear once downtime has a number attached. That number is rarely just lost production: it includes labour that is paid regardless, disrupted logistics, missed commitments to customers and the knock-on cost of restarting a process.

Once that hourly figure exists, comparing a standard epoxy against a fast-cure system becomes straightforward arithmetic rather than a judgement call. A system costing more per square foot frequently wins comfortably once forty-eight hours of avoided downtime are counted.

The same calculation decides whether to phase. Phasing adds mobilisations and therefore cost, but it converts a single long shutdown into a series of short ones, which some operations can absorb and others cannot.

Doing this arithmetic before requesting quotes also changes the conversation with contractors, because it lets you ask for the fastest credible programme rather than simply the lowest price.

Sequencing a phased project

Phasing works best when the break points are chosen for the building rather than for the crew. Column lines, control joints and doorway thresholds hide a phase joint; the middle of an open aisle does not.

Each phase needs a clear area, which usually means moving material, racking or equipment. Establishing who does that, and when, is the single most common source of delay on phased projects.

Access routes matter as much as the work area. A phase that blocks the only route to a dock door creates a problem the programme did not anticipate, and walking the sequence in advance catches those.

Curing areas need protection. A freshly coated zone that gets walked across because nobody was told is a repair, and barriers and signage cost almost nothing compared with the alternative.

Realistic timelines

For a straightforward standard epoxy build, expect preparation and repair to take roughly as long as the coating itself. Small areas are dominated by mobilisation and setup rather than by square footage.

Standard epoxy typically allows foot traffic after around twenty-four hours and vehicle traffic after two to three days, with full chemical cure taking longer still. Placing equipment back too early is a common way to damage a new floor.

Fast-cure polyaspartic systems compress that substantially, with a zone often moving from preparation to full traffic inside a day. Urethane cement also returns to service quickly, which is why it dominates food production.

Weather affects all of it. Cold slabs slow cure, and humidity affects some systems significantly, which is worth accounting for on winter work in unheated buildings in this region.

Protecting the new floor at handover

The period immediately after a floor is finished is when it is most vulnerable, and a surprising proportion of damage to new floors happens in the first week.

Cure and return-to-service are not the same thing. A floor that takes foot traffic after a day may not reach full chemical and mechanical properties for several more, and putting it back into heavy service too early causes damage that looks like a product failure but is not.

Equipment reinstatement is the commonest cause. Dragging heavy equipment across a floor that has not fully hardened marks it permanently, and racking feet or machine bases set down on a soft floor leave impressions. Lifting rather than dragging, and waiting for the stated hardness, prevents both.

Communicate the schedule to everyone who works in the space, not just to the managers who arranged the work. Most premature traffic happens because somebody was not told.

Physical barriers work better than signage. Barriers, cones and taped-off routes are harder to ignore than a notice, and they cost almost nothing relative to a repair.

Finally, get the maintenance guidance in writing at handover: which cleaners are suitable, which pads to use, what to avoid and at what interval the topcoat should be refreshed. Floors are frequently damaged in their first year by well-intentioned cleaning with the wrong chemical.

Communicating the plan

A surprising share of the problems on phased flooring projects are communication failures rather than technical ones, and they are the cheapest category of problem to prevent.

The people who need to know are not only the managers who arranged the work. Shift supervisors, maintenance staff, cleaners, security, drivers and anyone else who moves through the space all need to know which areas are out of service, when, and how to get around them. Most premature traffic on a curing floor happens because somebody simply was not told.

A single point of contact on each side prevents the most common failures. When a question arises at two in the morning about whether a bay can be used, there needs to be a name attached to the answer.

Written notices with dates, a simple marked-up plan showing the phases, and a briefing at shift handover cover most of it. Barriers and signage do the rest, and physical barriers work considerably better than notices, because they are harder to ignore.

Contractors and visitors deserve the same information. Delivery drivers arriving at a dock that is out of service create exactly the pressure that leads to someone driving across a fresh floor.

Finally, communicate the return-to-service times rather than just the closure times. Knowing when an area is genuinely ready, as opposed to when the crew has finished, is what prevents damage in the first week.

Common questions

Can you work nights and weekends?

Yes. Night, weekend and holiday work is normal for occupied facilities and is priced accordingly.

What is the fastest a floor can be back in service?

With a fast-cure polyaspartic system in a small zone, a floor can go from prep to traffic within about 24 hours. That is the exception rather than the standard, and it costs more.

Can floor work be done during a holiday shutdown?

Yes, and it is usually the most efficient option because the whole area is available at once. These windows book up well in advance, so scheduling several months ahead is normal.

Is it cheaper to close completely or to phase the work?

Closing completely is nearly always cheaper as a flooring cost, because phasing adds mobilisations, extra setup and additional edge detailing at every phase joint. Whether it is cheaper overall depends entirely on what the closure costs the business. Once an hourly downtime figure exists, the comparison becomes arithmetic rather than judgement, and for many operations the phased premium is comfortably smaller than the value of staying open.

How far in advance should a shutdown floor project be booked?

Several months is normal rather than cautious. Shutdown weeks and holiday closures are when most large industrial floors get done, which means demand concentrates into a small number of predictable windows across the region and those windows fill early. Booking ahead also allows time for the assessment, moisture testing and any material lead times to be handled properly rather than compressed. Where a project is being planned around a specific outage, starting the conversation as soon as the outage date is fixed gives the best chance of getting the preferred system and crew.
